Most EV charger faults are not charger faults. They are circuit faults presenting through the charger, and treating the symptom at the unit leaves the cause in place.
Repeated breaker trips
A charger that trips every few sessions is reporting something.
The usual causes are a circuit whose conductors were sized without correcting for Houston ambient and attic temperatures, a charger commissioned above what its circuit supports, or a termination that has loosened and is now generating heat. All three produce intermittent tripping that looks like a flaky charger.
The response we see too often is a larger breaker. That does not fix any of the three causes, and it removes the protection that was doing its job. The conductors are still the same size; only the thing protecting them has been weakened.
Diagnosis means checking the circuit, the terminations, the panel and the commissioning settings together, because the answer is usually in the relationship between them rather than in any one of them.
Heat damage at a receptacle
Discolouration, a burnt smell, or a plug that is hot to the touch at a NEMA 14-50 means the terminals have been running hot, and the damage compounds — heat degrades the contact, which raises resistance, which produces more heat.
The receptacle gets replaced, not re-tightened, and it gets replaced with an industrial-specification part rated for continuous duty. Then the circuit behind it gets checked, because a commodity receptacle failing is the common cause but not the only one.
If this is the second time, the receptacle is probably not the whole story.
Corrosion on the coast
Along the ship channel and Galveston Bay — Baytown, Deer Park, La Porte, Seabrook, League City — salt-laden air works steadily on enclosures, terminations and fasteners.
The pattern is gradual: rising resistance at a corroded connection, intermittent faults, then failure. On an outdoor installation in these areas we check terminations and enclosure integrity as a matter of course, and often the durable answer is converting a plug-in installation to hardwired with a 4X-rated enclosure rather than replacing the same receptacle again.
Throttling and communication faults
A charger reducing its output is often protecting itself. Thermal throttling in response to high temperature at the unit or at a connection is designed behaviour, and in August it can be a reasonable response to a real condition.
Persistent throttling is still worth diagnosing. So is a unit that has dropped off the network — commissioning settings, firmware state and Wi-Fi connectivity all affect whether the charger reports correctly, and a unit that cannot report is a unit that cannot tell you what is wrong.
Correcting someone else’s work
A regular share of our calls are installations that were done cheaply and are now failing. The findings repeat: an undersized circuit, a commodity receptacle, a charger commissioned above its circuit, no expansion allowance where the run crosses moving surfaces, and no permit on record.
We will tell you plainly what we find. That includes the cases where the original work was sound and the problem is the equipment.
The permit point matters more than it sounds. Inside Houston city limits, electrical permits issue only to master electricians registered with the city under Texas Occupations Code Chapter 1305. Work done without one has never been inspected, which is worth knowing when you sell the house.
